How are coils and sheets manufactured?

Raw Material Preparation

First off, we gotta start with the raw materials. Most of the time, we’re using steel, which comes from iron ore. Iron ore is mined in big mines around the world. After it’s dug up, it goes through a process called reduction. This usually happens in a blast furnace. In there, the iron ore is mixed with coke (a type of coal) and limestone. The heat in the furnace is crazy high, like over a thousand degrees Celsius. The coke burns and creates carbon monoxide, which helps to take the oxygen out of the iron ore, leaving behind iron. The limestone reacts with other stuff in the ore to form slag, which floats on top of the iron and can be easily removed.

Once we’ve got this basic iron, it’s not pure enough for making coils and sheets. So, we refine it further in a steelmaking plant. There are different methods, but one common one is the basic oxygen furnace (BOF). In a BOF, pure oxygen is blown into the molten iron. This gets rid of impurities like carbon, silicon, and phosphorus by turning them into gases or slag. The result is high – quality steel that’s ready for the next steps.

Making Coils

Now, let’s talk about how we make coils. After the steel is refined, it’s cast into large rectangular blocks called slabs. These slabs are huge, sometimes weighing several tons. They’re heated up in a reheat furnace to a really high temperature, around 1200 – 1300 degrees Celsius. This makes the steel soft and easy to work with.

Next, the heated slab goes through a series of rolling mills. The first one is the roughing mill. Here, the slab gets squeezed and stretched into a thinner and longer piece called a transfer bar. The roughing mill has big rollers that apply a lot of pressure. It’s like squeezing play – dough between your hands, but on a much bigger and more powerful scale.

After the roughing mill, the transfer bar moves on to the finishing mill. This is where the real magic happens. The finishing mill has multiple stands of rollers, and each stand makes the steel even thinner and longer. By the time it comes out of the finishing mill, the steel has been turned into a long, thin strip.

Once the strip is formed, it’s cooled down quickly. This is usually done by spraying water on it. The rapid cooling helps to give the steel the right properties, like strength and hardness. After cooling, the strip is wound up into a coil using a coiler. The coiler has a big spool that rotates, and the strip wraps around it tightly. And just like that, we’ve got a nice, neat coil of steel.

Manufacturing Sheets

Sheets are made in a similar way to coils, but with a few extra steps. We start with the same process of making slabs and heating them up. Then, they go through the rolling mills. After the roughing mill, instead of going straight to the finishing mill, the transfer bar might go through some additional processing.

One important step is called leveling. The steel can get a bit uneven during the rolling process, so it goes through a leveling machine. This machine has a series of rollers that straighten out the steel, making it nice and flat.

After leveling, it goes to the finishing mill. Just like with coils, the finishing mill makes the steel thinner and longer. But instead of winding it up into a coil, we cut the long strip into sheets of the desired size. There are different ways to do the cutting. One common method is using a flying shear. It’s called a flying shear because it can cut the steel while it’s still moving, which makes the process really efficient.

Once the sheets are cut, they might go through some surface treatment. For example, we might coat them with a layer of zinc to prevent rusting. This is called galvanizing. The sheets are dipped into a bath of molten zinc, and a thin layer of zinc sticks to the surface of the steel. This gives the sheets a nice, shiny appearance and also protects them from corrosion.

Quality Control

Throughout the manufacturing process, quality control is super important. We’ve got all sorts of tests and inspections. For example, we use ultrasonic testing to check for any internal defects in the steel. Ultrasonic waves are sent through the steel, and if there’s a defect, like a crack or an inclusion, the waves will bounce back differently.

We also do hardness testing. We use a special tool to press into the steel and measure how hard it is. This helps us make sure the steel has the right properties. And of course, we check the dimensions of the coils and sheets. We measure the thickness, width, and length to make sure they meet the customer’s requirements.

Packaging and Shipping

Once the coils and sheets pass all the quality control tests, it’s time to package them up. Coils are usually wrapped in a protective layer of plastic or paper to prevent scratches and damage during transportation. They’re also strapped down to make sure they don’t move around.

Sheets are stacked neatly on pallets and then wrapped in plastic. Sometimes, we add some padding between the sheets to protect them. After packaging, the coils and sheets are loaded onto trucks, trains, or ships, depending on where they’re going.
